Honeycomb Core Materials: PP vs Aluminum vs Nomex — Complete Comparison
September 6, 2026 · By HOTECH Engineering Team
What Is Honeycomb Core?
Honeycomb core is a lightweight structural material featuring a hexagonal cell pattern — inspired by the natural honeycomb of bees. When sandwiched between two face sheets, honeycomb core creates panels with exceptional stiffness-to-weight ratios. The cells can be made from various materials: polypropylene (PP), aluminum, aramid paper (Nomex), kraft paper, or thermoplastic. The cell size (typically 3-25mm), wall thickness, and material determine the core's density, strength, and cost.
Honeycomb Core Materials Compared
| Core Material | Density Range | Compressive Strength | Water Resistant | Recyclable | Cost Index |
|---|---|---|---|---|---|
| PP Honeycomb | 40-200 kg/m³ | 0.5-3.5 MPa | Yes | 100% | 1.0x |
| Aluminum Honeycomb | 20-130 kg/m³ | 0.5-14 MPa | Yes | Yes | 3-5x |
| Nomex Honeycomb | 29-128 kg/m³ | 0.8-9 MPa | No | No | 8-15x |
| Paper Honeycomb | 30-80 kg/m³ | 0.2-1.0 MPa | No | Yes | 0.3x |
PP honeycomb offers the best balance of performance, cost, and environmental friendliness for most industrial applications. Aluminum and Nomex cores are reserved for applications where the highest performance justifies the 3-15x cost premium.
PP Honeycomb: The Industrial Workhorse
PP (polypropylene) honeycomb core is manufactured by extruding or thermoforming polypropylene into hexagonal cells. As a thermoplastic, PP can be recycled indefinitely — a significant advantage as environmental regulations tighten globally. PP honeycomb is inherently waterproof, chemically resistant, and does not absorb moisture, making it ideal for outdoor, marine, and food-contact applications. At HOTECH, we manufacture PP honeycomb cores in cell sizes from 6mm to 25mm, with densities from 40 to 200 kg/m³. See our PP honeycomb core specifications →
How to Choose the Right Core
The decision comes down to three factors. Performance requirements: If you need the absolute highest strength-to-weight ratio for aerospace or racing, aluminum or Nomex cores are justified. For 90% of industrial, transportation, and construction applications, PP honeycomb delivers adequate performance at a fraction of the cost. Environmental exposure: If the panel will be exposed to water, humidity, or chemicals, PP honeycomb is the only core material that is inherently waterproof and chemically inert. Budget: PP honeycomb costs 3-5x less than aluminum core and 8-15x less than Nomex, making it the obvious choice for cost-sensitive applications.
Cell Size Selection Guide
Smaller cells (3-8mm) produce denser, stronger cores suitable for thin panels and high-load applications. Larger cells (12-25mm) create lighter cores ideal for thick panels where weight is the primary concern. For truck body panels, 8-12mm cell size provides the optimal balance. For lightweight partitions and packaging, 15-25mm cells minimize weight. For floor panels under heavy loads, 6-8mm cells with higher density PP provide maximum compressive strength.
Application Selection Matrix
| Application | Recommended Core | Cell Size | Density | Reason |
|---|---|---|---|---|
| Truck body walls | PP | 8-12mm | 60-80 kg/m³ | Cost, weight, moisture resistance |
| RV floors | PP | 6-8mm | 80-120 kg/m³ | Load capacity, zero rot |
| Refrigerated trucks | PP or PU foam | 8mm | 80-100 kg/m³ | Insulation + structural |
| Aircraft interiors | Nomex | 3-6mm | 48-96 kg/m³ | FAR 25.853 fire rating |
| Architectural cladding | Aluminum | 6-12mm | 40-70 kg/m³ | Flatness, fire class A2 |
| Packaging / displays | Paper or PP | 15-25mm | 30-50 kg/m³ | Minimum cost |
PP Honeycomb Density Specifications
HOTECH manufactures PP honeycomb core in a full range of densities to match different structural requirements. The density is controlled by cell wall thickness and cell geometry during the extrusion process.
| Density (kg/m³) | Compressive (MPa) | Shear (MPa) | Typical Use | Price Range |
|---|---|---|---|---|
| 40-60 | 0.3-0.8 | 0.2-0.5 | Packaging, displays, light partitions | $4-8/m² |
| 60-80 | 0.8-1.5 | 0.5-0.9 | Truck walls, RV walls, doors | $6-10/m² |
| 80-120 | 1.5-2.5 | 0.9-1.5 | Floors, load-bearing panels, roofs | $8-14/m² |
| 120-200 | 2.5-3.5 | 1.5-2.2 | Heavy-duty floors, industrial panels | $12-20/m² |
Testing Standards for Honeycomb Core
Honeycomb core properties are tested according to international standards. Compressive strength is measured per ASTM C365 (flatwise compression). Shear strength is tested per ASTM C273 (in-plane shear). Density follows ASTM D1622. Water absorption is tested per ASTM C272 — PP honeycomb consistently measures 0% after 24-hour immersion. Fire performance varies by core material: PP achieves B2/UL94 HB rating, aluminum achieves A2 (non-combustible), and Nomex achieves FAR 25.853 vertical burn. When requesting quotes from suppliers, always ask for test certificates referencing specific ASTM or ISO standards.
