Thermoplastic Composites: CFRT, Prepreg & PP Matrix — The Complete Guide
September 19, 2026 · By HOTECH Engineering Team
What Are Thermoplastic Composites?
Thermoplastic composites are fiber-reinforced materials that use a thermoplastic polymer — polypropylene (PP), polyamide (PA/nylon), polycarbonate (PC), PPS, or PEEK — as the matrix instead of a thermoset resin like epoxy or polyester. The defining advantage: thermoplastics can be reheated, reshaped, and recycled. A thermoset composite, once cured, is permanent — it goes to the landfill at end of life. A thermoplastic composite can be remelted and reformed into new parts, or the fiber and matrix can be separated and recycled independently.
This recyclability is driving a massive shift in automotive, transportation, and construction industries. The European Union's End-of-Life Vehicle (ELV) directive requires 95% recyclability of vehicle materials by weight — thermoset composites fail this requirement, thermoplastic composites pass it. For truck body builders, RV manufacturers, and panel producers, the transition to thermoplastic composites is not optional — it is regulatory.
Thermoplastic vs Thermoset Composites
| Property | Thermoplastic Composite | Thermoset Composite |
|---|---|---|
| Matrix examples | PP, PA, PC, PPS, PEEK | Epoxy, polyester, vinyl ester |
| Recyclable | Yes — remeltable | No — irreversible cure |
| Cycle time | 1-5 minutes | 30 min - 8 hours |
| Impact resistance | Excellent — absorbs energy | Good — but brittle at edges |
| Weldable | Yes | No |
| Max service temp | 80°C (PP) to 260°C (PEEK) | 150-300°C (epoxy) |
| Shelf life of prepreg | Unlimited (room temp) | 6-12 months (refrigerated) |
Types of Thermoplastic Composites
CFRT (Continuous Fiber Reinforced Thermoplastic) — The highest-performance thermoplastic composite sheet. Continuous glass or carbon fibers are fully impregnated with a thermoplastic matrix (PP or PA) in a double-belt press process. Tensile strength reaches 400-800 MPa. At HOTECH, we use CFRT sheets as face sheets for our sandwich panels, combining the strength of continuous fiber with the lightweight core of PP honeycomb. See our CFRT panel specifications →
Thermoplastic prepreg — Semi-finished sheets of fiber pre-impregnated with thermoplastic resin, ready for thermoforming or press consolidation. Unlike thermoset prepregs that require freezer storage, thermoplastic prepregs sit on the shelf indefinitely. This eliminates cold-chain logistics costs and material waste from expired prepreg. Production cycle times of 1-5 minutes make thermoplastic prepreg ideal for automotive and high-volume industrial applications.
GMT/LFT (Glass Mat / Long Fiber Thermoplastic) — Chopped or mat-form glass fibers in a PP or PA matrix, used for compression molding of semi-structural parts. Lower cost and performance than CFRT, but sufficient for brackets, underbody shields, and interior panels.
Organosheet — Woven fabric reinforcement in a thermoplastic matrix, typically PA or PPS. Used for complex 3D parts that require draping over molds. Common in automotive structural components like seat backs, door modules, and battery enclosures.
Matrix Material Selection
| Matrix | Max Temp | Cost Index | Key Advantage | Applications |
|---|---|---|---|---|
| PP | 80°C | 1.0x | Lowest cost, waterproof, recyclable | Truck panels, packaging, construction |
| PA (Nylon) | 150°C | 2-3x | Higher temp, better fiber adhesion | Automotive structural, under-hood |
| PC | 130°C | 3-4x | Transparency, impact resistance | Glazing, electronic housings |
| PPS | 220°C | 8-12x | Chemical + heat resistance | Aerospace, oil & gas |
| PEEK | 260°C | 30-50x | Ultimate performance | Aerospace primary structure, medical |
For transportation and construction applications — truck bodies, RV panels, building cladding — PP-based thermoplastic composites deliver the optimal balance of performance, cost, and recyclability. HOTECH's CFRT panels use a PP matrix with continuous glass fiber reinforcement, achieving tensile strengths above 400 MPa at a fraction of the cost of engineering thermoplastics.
Manufacturing Processes
Thermoplastic composites are manufactured through several processes depending on the part geometry and production volume. Thermoforming/stamp forming heats a pre-consolidated sheet above its melt temperature and presses it into a mold — cycle times of 30-90 seconds make this ideal for automotive volumes. Double-belt press lamination continuously produces flat CFRT sheets and sandwich panels at speeds up to 5 m/min. Compression molding of GMT/LFT pellets or blanks produces semi-structural parts. Automated tape/fiber placement builds up complex aerospace structures layer by layer.
At HOTECH, we use double-belt press technology to produce CFRT face sheets and bond them to PP honeycomb cores in a continuous process. This integrated manufacturing approach — from raw PP pellets to finished sandwich panels — eliminates intermediate handling and ensures consistent quality across production runs of 10,000+ m².
