PP Honeycomb vs Plywood vs Aluminum Honeycomb

HOTECH Engineering|

Why Lightweight Panels Matter

Every kilogram saved in a truck body, trailer wall, or shipping container translates directly into payload capacity and fuel savings. A 40-foot refrigerated trailer with conventional plywood walls weighs approximately 300-400 kg more than one built with PP honeycomb composite panels — that is 300-400 kg of additional cargo per trip, every trip, for the life of the vehicle.

But weight is only one dimension. The right panel material must also resist moisture, handle impact, meet fire codes, and cost less than the alternatives over a 10-year lifecycle. This comparison puts the three most common lightweight panel materials — PP honeycomb, plywood, and aluminum honeycomb — side by side on the specs that matter for engineers and procurement teams.

PP Honeycomb Panel

Polypropylene honeycomb core sandwiched between fiber-reinforced plastic (FRP), aluminum, or PP skins. The core is a thermoplastic honeycomb structure extruded from polypropylene resin — 100% recyclable, waterproof, and resistant to rot, mold, and chemical degradation.

Key specifications:
  • Density: 60-120 kg/m³ (core only); 3-8 kg/m² (complete panel at 10-30 mm thickness)
  • Flexural strength: 8-25 MPa (depending on core density and skin material)
  • Water absorption: <0.5% (24-hour immersion) — effectively waterproof
  • Temperature range: -30°C to +80°C continuous
  • Fire rating: Class B1 (DIN 4102) or B-s1,d0 (EN 13501) achievable with FR-grade PP
Best for: Truck and trailer bodies, RV walls and floors, marine bulkheads, reusable packaging, clean room partitions, exhibition/event panels. Any application where moisture resistance and weight savings are primary requirements.

Plywood

Layers of wood veneer bonded with adhesive under heat and pressure. The traditional panel material for transport and construction.

Key specifications:
  • Density: 400-700 kg/m³ (varies by wood species)
  • Flexural strength: 30-70 MPa (strong, but heavy)
  • Water absorption: 15-40% — absorbs moisture, swells, delaminates, and grows mold
  • Temperature range: -40°C to +60°C (adhesive degrades above 60°C; moisture causes failure at any temperature)
  • Fire rating: Class D (combustible without treatment); fire-retardant treatment available but adds cost and does not prevent charring
Best for: Applications where cost is the primary constraint, structural loads are high, and the environment is dry. Indoor construction, furniture, temporary structures.

Aluminum Honeycomb

Aluminum foil honeycomb core bonded to aluminum or composite skins. The premium lightweight panel with the highest strength-to-weight ratio.

Key specifications:
  • Density: 30-80 kg/m³ (core only); 3-12 kg/m² (complete panel)
  • Flexural strength: 15-50 MPa (excellent for the weight)
  • Water absorption: 0% (aluminum is non-porous)
  • Temperature range: -60°C to +180°C
  • Fire rating: Class A1 (non-combustible when using aluminum skins)
Best for: Aerospace, high-performance marine, architectural facades, cleanroom ceilings. Applications where fire rating, temperature resistance, or extreme strength-to-weight ratio justify the premium price.

When PP Honeycomb Wins

PP honeycomb is the optimal choice when three or more of these conditions are true:

  • The environment is wet or humid (truck wash, marine, outdoor, cold storage)
  • Weight savings deliver measurable ROI (transport payload, fuel savings)
  • The panel must last 10+ years without maintenance
  • Fire rating Class B1 or better is required
  • The budget excludes aluminum honeycomb ($25-60/m² vs $8-20/m²)
  • This covers most transport body, RV, and industrial partition applications — which is why PP honeycomb has been steadily replacing plywood in these markets since 2015.

    When Plywood Still Makes Sense

Plywood wins on raw strength per dollar in dry environments. For indoor construction, furniture cores, and temporary structures where moisture is not a concern and the panel will be replaced within 5-10 years, plywood remains the most cost-effective choice.

When Aluminum Honeycomb is Worth the Premium

Aluminum honeycomb is justified when the application requires A1 fire rating (non-combustible), temperatures above 80°C, or the absolute highest strength-to-weight ratio regardless of cost. Aerospace interiors, architectural facades, and premium marine applications are the typical use cases.
