Quick Answer
Enclosed cargo trailer wall panels are typically made from luan plywood, aluminum composite, FRP-over-plywood, or vinyl-laminated OSB. PP honeycomb composite panels are gaining traction as a superior alternative — they are 40-60% lighter than plywood, completely waterproof, and resist denting and delamination. For builders looking to reduce vehicle weight and increase payload capacity, PP honeycomb panels offer the best performance-to-cost ratio.
Why Trailer Wall Panels Matter
The wall panels on an enclosed cargo trailer do three jobs: protect the cargo from weather, provide structural rigidity to the trailer frame, and resist damage from loading and unloading operations. A typical 6x12 ft enclosed trailer has approximately 20 sqm of interior wall surface — roughly 100-200 kg of panel weight depending on the material.
That weight directly reduces your payload capacity. A trailer rated for 1,500 kg payload that uses 200 kg of heavy plywood panels actually delivers only 1,300 kg of usable capacity. Switching to lighter panels recaptures that lost payload.
Trailer Wall Panel Materials Compared
| Material | Weight (kg/m²) | Water Resistance | Impact Resistance | Lifespan | Cost/m² |
|---|---|---|---|---|---|
| Luan Plywood (3/8") | 4.0-5.0 | Poor | Medium | 5-8 years | $8-12 |
| OSB (7/16") | 5.0-6.5 | Poor | Medium | 5-8 years | $6-10 |
| Aluminum Composite (ACP) | 3.5-5.0 | Excellent | Low (dents) | 15+ years | $20-35 |
| FRP over Plywood | 4.5-6.0 | Surface only | Medium | 8-12 years | $15-22 |
| Vinyl over OSB | 4.5-6.0 | Surface only | Low | 5-8 years | $10-16 |
| PP Honeycomb Composite | 1.5-3.0 | Excellent | High | 20+ years | $18-30 |
Plywood and OSB
Luan plywood and OSB (oriented strand board) are the most common wall panel materials in budget cargo trailers. They are inexpensive, widely available, and easy to work with. However, both absorb moisture — and moisture is the primary cause of trailer wall failure.
Water enters through rivet holes, door seals, and corner trim joints. Once the wood absorbs moisture, it swells, weakens, and eventually rots. In humid climates, mold growth is an additional concern. Expected lifespan in active service: 5-8 years before replacement is needed.
Aluminum Composite Panels
Aluminum composite panels (ACP) consist of two thin aluminum sheets bonded to a polyethylene core. They offer excellent weather resistance and a clean, professional appearance. The dual aluminum skins make the panel inherently waterproof.
The weakness is impact resistance. Aluminum dents on contact with cargo, forklifts, and loading equipment. In a working cargo trailer, the interior walls take regular abuse — and dented aluminum is difficult to repair without replacing the entire panel.
FRP over Plywood
FRP (fiberglass reinforced plastic) laminated over plywood is a step up from bare plywood. The FRP surface is smooth, cleanable, and moisture-resistant. However, the plywood substrate remains vulnerable to water damage if the FRP skin is penetrated — through fastener holes, edge cuts, or impact damage.
Many food service trailers use FRP-over-plywood for the cleanable surface, accepting the moisture risk as a maintenance item. In our view, this is the worst compromise — paying a premium for FRP while retaining the fundamental weakness of a water-absorbing substrate.
PP Honeycomb Composite Panels
PP honeycomb panels eliminate the moisture problem entirely. The polypropylene core and thermoplastic face sheets absorb zero water — not through the surface, not through cut edges, not through fastener holes. There is nothing organic to rot, swell, or grow mold.
At 1.5-3.0 kg/m², PP honeycomb panels are the lightest wall option, saving 50-150 kg per trailer compared to plywood. That weight goes directly to payload capacity.
Impact resistance is another advantage. The honeycomb cell structure absorbs energy through elastic deformation — the cells flex and recover rather than permanently denting (like aluminum) or cracking (like plywood). In our factory testing, a PP honeycomb panel withstands a 10 kg steel ball dropped from 1 meter height without permanent damage.
Our CKD (Completely Knocked Down) truck body kits use PP honeycomb panels exclusively for walls, floors, and roofs. The panels arrive flat-packed and assemble on site with aluminum frame profiles — no welding, no heavy lifting equipment required.
Weight Savings: Real Numbers
For a standard 6x12 ft (1.8x3.6m) enclosed cargo trailer with 20 sqm of wall surface:
| Material | Total Wall Weight | Weight Saved vs Plywood |
|---|---|---|
| Luan Plywood | 90 kg | — |
| FRP over Plywood | 110 kg | -20 kg (heavier) |
| Aluminum Composite | 90 kg | 0 kg |
| PP Honeycomb (15mm) | 45 kg | +45 kg saved |
45 kg saved on walls alone. Add PP honeycomb floors (another 30-40 kg saved) and roof (20-30 kg), and you recapture nearly 100 kg of payload capacity — a meaningful difference for a trailer rated at 1,000-1,500 kg.
Choosing the Right Panel Thickness
- 8-10mm: Interior wall liner only (over a structural frame). Lightweight, flexible. Suitable for van conversions and light-duty trailers.
- 12-15mm: Standard wall panel for enclosed cargo trailers. Provides adequate rigidity for self-supporting wall sections between frame members spaced at 400-600mm.
- 20-25mm: Heavy-duty wall panel for dry freight truck bodies and trailers with frame spacing above 600mm. Higher compressive strength for forklift loading.
- 30-40mm: Floor panels with high-density core (6mm cell size) for point loads from pallets and heavy cargo.
Frequently Asked Questions
Can PP honeycomb panels be used with standard trailer frame construction?
Yes. PP honeycomb panels attach to aluminum or steel trailer frames using the same fastening methods as plywood — self-tapping screws, blind rivets, or structural adhesive. We provide technical datasheets with recommended fastener patterns and pull-out strength data for each panel thickness.
How do you join panels at seams?
For wall panels, use aluminum H-profile extrusions at panel seams. Apply polyurethane sealant in the joint before pressing the panels into the profile. This creates a waterproof, mechanically secure joint. For floor panels, tongue-and-groove joints or aluminum flat bar under the seam are standard.
What is the MOQ for trailer wall panels?
Our minimum order is 100 sqm for standard panel specifications (white PET face sheets, 8mm core, 12-15mm total thickness). For custom face sheets, colors, or non-standard thicknesses, MOQ is 300 sqm. We supply panels cut to size or in standard sheets (1220x2440mm).
Are PP honeycomb panels FMVSS 302 compliant?
Yes. Our standard PP honeycomb panels meet FMVSS 302 (burn rate below 102 mm/min) for road vehicle interior materials. FR-grade panels with flame-retardant additives are available for applications requiring enhanced fire performance.
How do PP honeycomb panels handle forklift loading?
Floor panels with our 6mm cell core and CFRT face sheets have been tested to support forklift loads up to 3 tonnes. The key is using the correct panel thickness (minimum 25mm for forklift traffic) and specifying the high-density 6mm core. Wall panels do not need to handle forklift loads — 12-15mm with 8mm core is sufficient.
